Yeah, it looks like we're not going to resolve this.  If anyone else has some thoughts on this, please speak up.

Have you tried disabling that option altogether?  I've never used it; never saw a need to use it.

Do you also have Outlook, part of MS Office, on your computer? 

I can send and receive other attachments Ok in express -
Are any of these files as large as your PDF files?

      You could install another email client and try sending PDF attachments from it.  Two options: Windows Live Mail and Mozilla’s Thunderbird.  In my mind, there's some doubt that the problem is in OE.  This could be a way of proving whether it is or not.

        Good News!

        Unticked the break apart large files box accounts/properties/advanced

        Now sending pdf files normally

        Big sigh of relief - as I have tried Thunderbird twice and never got on with it - until this last problem express has been a breeze!
